Effective Diameter of Ball-Nose End Mills: From the Radical to Actual Cutting Speed

Using spherical geometry, explicit units and reproducible examples, verify the effective diameter and actual cutting speed of ball-nose end mills, and explain how depth of cut and contact position affect the calculated results.

The nominal diameter of a ball-nose end mill does not necessarily equal the effective diameter at the position where cutting occurs. Near the center of the ball nose, the actual peripheral speed decreases; if calculations always use the nominal diameter, operators may overestimate the cutting speed at the contact point. The following discussion covers only the geometric relationship for an ideal spherical surface with a fixed axial depth of cut, and this example should not be treated as a tool manufacturer's recommended parameters.

First, establish the geometric quantities and scope of application

Assume that both the ball-nose diameter and the axial depth of cut are measured in mm. The following relationship applies to a depth of cut measured from the tip of the ball nose, and the examples are limited to within the radius; actual inclined machining also requires checking the tool axis orientation and the contact area.

0<ap≤D/20<a_p\leq D/2Applicable depth-of-cut range: greater than zero and not exceeding the ball-nose radius.Deff=D2−(D−2ap)2D_{\mathrm{eff}}=\sqrt{D^2-(D-2a_p)^2}Effective cutting diameter: the radical applies to the entire difference expression, and both the squares and the subscript belong to the formula.D=10 mm,ap=2 mm,Deff=100−36=8 mmD=10\,\mathrm{mm},\quad a_p=2\,\mathrm{mm},\quad D_{\mathrm{eff}}=\sqrt{100-36}=8\,\mathrm{mm}Independent calculation example: when the ball-nose diameter is 10 mm and the depth of cut is 2 mm, the effective diameter is 8 mm.

Comparing the two diameters at the same spindle speed

vc=πDeffn1000v_c=\frac{\pi D_{\mathrm{eff}}n}{1000}Cutting speed uses the effective diameter; to convert millimeters to meters, divide by 1,000.

At the same spindle speed, the speed calculated with the effective diameter is lower than the speed calculated with the nominal diameter. The difference comes from the geometric definition of the position that participates in cutting; when selecting a diameter, the actual contact area should be the basis.

n=6000 rpm,Deff=8 mm,vc≈150.80 m/minn=6000\,\mathrm{rpm},\quad D_{\mathrm{eff}}=8\,\mathrm{mm},\quad v_c\approx150.80\,\mathrm{m/min}With an effective diameter of 8 mm and a spindle speed of 6000 rpm, the cutting speed is approximately 150.80 m/min.D=10 mm,vc≈188.50 m/min,Δvc≈37.70 m/minD=10\,\mathrm{mm},\quad v_c\approx188.50\,\mathrm{m/min},\quad \Delta v_c\approx37.70\,\mathrm{m/min}The reference values and speed difference when the nominal diameter is used incorrectly are all approximate.

Check the contact position and machining conditions

Dimension names, variables and units should correspond to one another. When using a ball-nose cutter, in addition to the nominal diameter, also check the axial depth of cut, the tool axis orientation and the actual contact area to confirm that the effective diameter used applies to the current machining position.

The actual process must also be determined in conjunction with the tool catalog, material, workholding and machine limits; the calculation results serve to understand the geometric relationships and check units, and cannot replace the manufacturer's cutting parameter recommendations.
